Formulas of the transmission error of a helical gear pair have been proposed, which enabled the direct analysis of the effects of surface modifications and gear specifications upon the transmission error considering the misalignment of the shafts and the actual contact points of modified surfaces. Formulas have been validated by the experiments using the single flank tester. According to the analysis, gear surfaces can be optimized so as to permit the misalignment of the shafts and production erros by the following steps. First, the minimum values of crowning and profile modifications are determined so that the contact points are located within the gear surfaces under the maximum amount of misalignment. Secondly, the optimized amount of the bias modification is determined under the maximum values of crowning and profile modifications considering tolerances. Thus, the helical gear pair with optimized surface shows no deterioration of the transmission error under the misalignment and production errors.
